Mechanical, thermal and electrical measurement techniques have been successfully applied to assess the fatigue behaviour and reliably calculate the service life of railway wheel steel R7. A single load test suffices to obtain a reliable estimate of fatigue resistance. Compared to fatigue resistance as ascertained experimentally in single-step tests, estimation of fatigue resistance in a load test yields a match of approximately 90%. Based on generalised Morrow and Basquin equations, a physically based lifetime prediction method (PHYBAL) was developed. By means of PHYBAL, Wohler curves of metallic materials can be reliably calculated based on the measuring techniques applied with only three fatigue tests, leading to huge savings on experimental testing corn pared with the conventional approach.
