Abstract This paper was aimed to investigate the effect of the functionally graded interlayer on reducing the residual stress discontinuities at interfaces within a plasma-sprayed ZrO 2 Y 2 O 3 /NiCrAlY thermal barrier coating using an analytical model. Some effects on the residual stresses within the substrate and the coating, such as the gradient exponent, the material properties of ZrO 2 Y 2 O 3 ceramic component, the elastic properties and the thickness of alloy substrate, were discussed.
